Building your own 48V e-rickshaw battery pack from individual 12V cells is a practical skill for service centers, custom builders, and battery technicians. This complete guide walks you through every step — from component selection to final testing.
Why Build Your Own 48V Pack?
Pre-assembled 48V battery packs are available, but they are expensive and difficult to repair when individual cells fail. Building from scratch gives you: lower cost per pack, ability to replace individual batteries when one fails, flexibility to customize capacity for specific use cases, and deeper understanding of the battery system.
Components You Need
4× 12V 20Ah deep-cycle batteries — CHISEN 6-DZF-20 recommended (choose weight grade based on budget: 6.10kg for budget, 6.80kg for maximum life)
Battery holder or enclosure sized for 4 batteries in a row — typically approximately 270mm × 130mm × 175mm internal
4× series busbars (nickel-plated copper, sized for 20A+ continuous current)
Main fuse: 40A blade fuse or equivalent
On/off disconnect switch (optional but recommended)
48V charger (charging voltage: 58.8-59.2V)
Anderson SB50 or XT60 connector for output
Heat shrink tubing (various sizes) and cable ties
Step 1: Verify Battery State of Charge
Before connecting anything, measure the resting voltage of each battery with a multimeter. All four batteries must be within 0.1V of each other. If one battery is significantly different from the others, charge or discharge it to match before proceeding. Battery mismatch in a series pack causes premature failure of the weaker cell.
Step 2: Series Connection
Connect the four batteries in series: Battery 1 positive terminal (+) to Battery 2 negative terminal (-). Battery 2 positive to Battery 3 negative. Battery 3 positive to Battery 4 negative. The remaining Battery 1 negative is the pack negative. Battery 4 positive is the pack positive. Total: 4×12V = 48V nominal.
Step 3: Install the Main Fuse
Install a 40A blade fuse on the pack positive terminal, as close to the battery as possible. This is your safety critical component — in the event of a controller failure or short circuit, the fuse protects the batteries from catastrophic overcurrent. Do not skip this step.
Step 4: First Charge Protocol
Before installing in the e-rickshaw, perform a slow first charge (12-14 hours with the 48V charger) and measure the resting voltage of the complete pack: it should read approximately 51.8-52.0V when fully charged (4×12.9-13.0V per battery). If the pack voltage is significantly different, one battery may be mismatched.
Step 5: Installation in the E-Rickshaw
Mount the battery pack securely — vibration is the primary cause of premature battery failure in e-rickshaw applications. Use rubber vibration mounts between the battery holder and the vehicle frame. Ensure terminals are insulated with rubber boots after connection. Check all connections are tight after 100km of initial use, then monthly.

Every international battery shipment must comply with UN38.3 transport testing — non-negotiable. If a battery hasn’t been UN38.3 tested and certified, it cannot be transported by air, sea, or road internationally. Every CHISEN shipment includes UN38.3 documentation.
